Abstract

The design of a styrene production plant from ethylbenzene through the catalytic dehydrogenation process was carried out to meet the increasing demand for styrene in Indonesia, driven by the continuous growth of the petrochemical industry. The plant is designed with a production capacity of 160,000 tons/year. Styrene is an important raw material used in the manufacture of various polymers and copolymers, including polystyrene (PS), expandable polystyrene (EPS), acrylonitrile butadiene styrene (ABS), styrene-butadiene rubber (SBR), styrene-butadiene latex (SBL), and unsaturated polyester resin (UPR), which are widely applied in the packaging, construction, automotive, electronics, household appliances, tire, and composite industries. The production process begins with the mixing of fresh ethylbenzene feed and recycled ethylbenzene, followed by preheating using heat exchangers and a furnace to achieve the reaction temperature of 625°C. The heated feed is then mixed with steam and introduced into a multitube fixed-bed reactor containing an Fe₂O₃ catalyst, where ethylbenzene is converted into styrene. The reactor effluent contains styrene together with hydrogen, benzene, toluene, ethylene, methane, carbon dioxide, and unreacted ethylbenzene. The reactor products are subsequently cooled and separated in a flash drum to remove gaseous components, followed by a decanter to separate the aqueous and hydrocarbon phases. The hydrocarbon stream is further purified through three distillation columns for the recovery of benzene and toluene as by-products, the separation and recycle of unreacted ethylbenzene, and the purification of styrene as the main product before being sent to storage. The plant is planned to be located in the Pulo Ampel Industrial Estate, Banten, and operates continuously for 330 days per year. The utility requirements include 108,116 m³/day of water, 97,460,507 kg/day of steam, 10,271 kWh/day of electricity, and 386,703 L/day of fuel. The company is established as a Limited Liability Company (Perseroan Terbatas/PT) with a line-and-staff organizational structure employing 189 personnel. Economic evaluation indicates that the proposed plant is financially feasible, with a Fixed Capital Investment (FCI) of Rp 3.613 trillion, a Working Capital Investment (WCI) of Rp 3.023 trillion, and a Total Capital Investment (TCI) of Rp 6.636 trillion. The plant achieves an Internal Rate of Return (IRR) of 11.7%, which exceeds the loan interest rate of 7.75%, a Return on Investment (ROI) of 21.6% before tax and 16.2% after tax, a Payback Period (PBP) of 3.28 years, and a Break-Even Point (BEP) of 39%. These results indicate that the proposed styrene plant is technically and economically feasible for implementation.
