Abstract

The creation of prosthetic foot molds that match the user's anatomy is a crucial step, and this study aims to design and analyze the optimal mold material through a reverse engineering approach using photogrammetry techniques. This process begins with scanning to obtain a precise three-dimensional model, as evidenced by the very low average deviation of ±0.65 mm (0.42%). This accurate CAD model is then analyzed using finite element analysis (FEA) to compare the thermal performance of AISI 1020 and AISI 1030 steel. The results quantitatively show that AISI 1020 is superior, capable of reaching stable thermal conditions 37 minutes faster, while also identifying the heel area as a heat accumulator (hot spot) that is prone to shrinkage defects. Based on these findings, AISI 1020 is recommended as the material of choice, with key suggestions to conduct experimental validation, optimize the design by adding cooling channels, and explore alternative materials such as aluminum alloys to find the most efficient process combination in the future.
