Abstract

The fertilizer industry must maintain product quality and process efficiency to sustain competitiveness. However, the bagging process at PT XYZ’s warehouse still involves non–value-added activities and defective products caused by equipment mismatches, work methods, and operator-related factors. Over a six-month period, total bagging reached 211,770 tons, with defective products amounting to 16,506 tons. This study focuses on the fertilizer bagging process, providing a more specific examination of packaging characteristics within the fertilizer industry. It integrates Lean Six Sigma and the 5 Whys methodology, aiming to identify forms of waste, analyze their root causes, and develop process improvement recommendations. The results show that the Defects Per Million Opportunities (DPMO) was 19,436, with a sigma level of 3.57 and a process capability index (Cp) of 1.19. The most dominant wastes identified were defects, waiting, and motion. Furthermore, Process Cycle Efficiency (PCE) increased from 52.5% to 64.3% following the implementation of improvement proposals, which included scale inspection and calibration, the use of monitoring check sheets, installation of guide plates on sewing machines, and improved forklift utilization
